This book comprises the proceedings of the conference ¿Future Automotive Production 2022¿, which took place in Wolfsburg. The conference focused on hybrid lightweight design, which is characterized by the combination of different materials with the aim of improving properties and reducing weight. In particular, production technologies for hybrid lightweight design were discussed, new evaluation methods for the ecological assessment of hybrid components were presented and future-oriented approaches motivated by nature for the development of components, assemblies and systems were introduced.Lightweight design is a key technology for the development of sustainable and resource-efficient mobility concepts. Vehicle manufacturers operate in an area of conflict between customer requirements, competition and legislation. Material hybrid structures, which combine the advantages of different materials, have a high potential for reducing weight, while simultaneously expanding component functionality. The future, efficient use of function-integrated hybrid structures in vehicle design requires innovations and constant developments in vehicle and production technology. Creating a digital twin should be easy and intuitive. This book presents twins from different technical fields and describes in detail how to build them. The book is aimed at students or young engineers who want develop and modify the twins without much prior knowledge. The use of the free software tool Simcenter Amesim is introduced. Simcenter Amesim belongs today to the industry standard for the development of digital twins. This program was chosen because it is easy to learn and does not require deep mathematical knowledge or programming skills. We start by creating a simple calculator, then model, for example, mechanical twins such as falling balls, ventilation and tank systems, pipelines, or a solar collector. The physical background is explained for each simulation example, and each simulation example concludes with suggestions for further work. This enables the reader to perform further investigations and exercises with the digital twins.

The approach at hand, The Dortmund Lumbar Load Atlas, is focussed exclusively on biomechanical aspects of loading, overload criteria and signs of overloading in the form of verifiable low-back diseases due its strikingly frequently affectedness.Manual materials handling is understood to be the holding, lifting or lowering, pulling or pushing as well as carrying of load objects and thus the application of forces mostly with one or both hands on the item handled. Due to the biomechanical similarity, special handling tasks are also addressed, such as shoveling bulk material, transporting goods via wheelbarrow and moving people manually in the care sector.The book aims to promote interest in biomechanical approaches and provides information to all persons involved in the design, evaluation and redesign of manual materials handling, e.g. ergonomists, occupational physicians, orthopaedists, employers or researchers, lecturers and students. This thesis works on the topic of fiber-reinforced plastics and discusses the measurement of strain with embedded sensors. Embedding sensors into a structure fundamentally poses challenges arising from the differences in mechanical properties of sensor and structure. This thesis works on the research area of Self-Sensing, where these challenges are overcome by using carbon fibers for both load-carrying and strain-sensing functions. Starting with a literature review, this thesis proposes three research hypotheses, which are targeted to describe the Self-Sensing properties of unidirectional carbon fiber reinforced plastics (CFRPs) for strain measurements. These hypotheses assume, that the electric anisotropy of the material results in a complex voltage distribution within a Self-Sensing specimen. In order to discuss this point further, a two-dimensional piezoresistivity model based on the Laplace equation is introduced. The developed model newly allows to quantify the electricpotential changes in specimens with arbitrary geometrical dimensions and electric anisotropy.Furthermore, this thesis discusses a set of experimental results on the piezoresistive properties of unidirectional CFRP made with the pultrusion process. Overall, the results of the experiments indicate that the most repeatable results are obtained for specimens with electric contacts at their cut-end. This approach allows to manufacture Self-Strain-Sensing rods with a gauge factor of approximately 1.9 that can be used in a multifunctional manner for both load-carrying and strain-sensing purposes. Furthermore, a novel measurement setup is developed, which allows to acquire the electric potential distribution on the surface of electrical conductors with very high spacial resolution. This experimental setup newly reveals that the current flow in specimens can be more complex than assumed in a two-dimensional model.

Additive manufacturing is considered a key technology for digital production. However, several barriers towards the broad industrial application exist, e.g. the associated cost and the required experience regarding the manufacturing process. To eradicate these barriers, the complete digitalization of the value creation process is needed. In this thesis, a digital, automated support structuredesign procedure is developed. Topology optimization is used for design rule determination, and the space colonization algorithm is adapted for the automated design. The validity of the procedure is proven experimentally, revealing sufficient mechanical performance alongside cost reduction at medium to large production scales.
